Here is my .02, and truly do not mean to come off as a smartie, but the little things kill you when you do this stuff yourself.

, like I said new gaskets with rebuilt and tested heads 25K ago. The > >heads had the crack between valves but the shop said the tested fine.

This is one sh*&&y machine shop. There is no way any one that knows much would encourage you to put heads back on that had a crack between the valves. They just informed you that the heads "pressure-tested " ok. They should have told you at minimum that the head needed replaced.

No offense, but "looking good" is not good enough. I have met only a few people that can see a couple thousanths of out of round, or be able to see if piston rings were worn. These assumptions are what has you doing the job over again. Safer bet would have been to re-ring them at a minimum, use a rigid hone to rehone the cylinders. Did a new gaskets go on the case side ot the cylinders, or did they "look good"? How were the rods? You have to use a micrometer on this stuff, or take it to a machine shop or mechanic, have them mic the stuff, and check with specifications.

People on the list with the > >1.9L > >engine have talked of 240K on up miles on their engines... Do you think it > >is feasible to go with new heads on a 161K. 1.9L engine? There, I asked... > >Please let me know what you are thinking. As always, thank you for your > >time and concern.

I wopuld only put the new heads on after I checked endplay. If endplay is good, then you know you have a fairly solid base to invest in. probably worthy investment to put reconditioned rods in at the same time, without splitting the bottom end..
