I recommend taking off the rubber mounts. They do contribute to the breaking of the other brackets & joints. I would also recommend using 1/4" plate for custom brackets. I've had one 1/8" bracket break & several welds. The best way to do this is to weld every single connection. No flanges with bolts, no donuts & definitely no muffler clamps. One solid unit is the way to go.
I chose a hard shell glasspack type muffler with internal baffles called a turbo pack (available from JC Whitney for $25 or so). It's about 4" in diameter so you don't see it from the back. It's beefy enough to weld to & I made a 1/4" bracket that bolts to the block & cradles the muffler. It's also good for the syncro offroad issue. You can't puncture it & it's about 2" higher than stock size. It also sounds good without being too loud. Sounds like a gti with a turbo muffler.

My question is this: has anyone taken off these rubber mounts, and how well is it doing without them? I have tried to access the vanagon list archives, but have been unable to get into them. Any thoughts or experiences along these lines would be greatly appreciated. Thanks.
