When you say 1" of travel at the foot pedal, do you mean 1" of travel before the pushrod contacts the piston or 1" of travel before you feel resistance in the pedal. I have never known the pushrod to go out of adjustment, but anything is possible. I, too, have not been able to find a good way to adjust the pushrod in place. When it does need adjustment, the best I have come up with is to remove the pushrod and adjust it in hand. This might have to be done a couple of times until it is set correctly, but once the clevis cotter pin is removed it is not too bad . . . at least, until you have to get that tiny pin back in place.
