Any ideas beyond head gasket leak into the water system? Well, funny you should bring this up as I have a customers van here now doing exactly the same thing. I have pressure tested the cooling system to 30# and the engine to 120# and not a leak anywhere. BUT, when the engine is running at anything over idle it is sucking air into the cooling system and eventually the main tank purges itself into the overflow tank. I have spoken with a few of my "Associates" and have been told this is a classic water pump seal faliure. The water pump seal is allowing air in but not allowing coolant out. Change the water pump. That's what I will be doing to this 1.9 engined van this week. Hopefully it will solve the problem and not just elevate the customers bill.
