Chris -

Unfortunately, I'm out of town this weekend (using Earthlink Webmail) and don't have my handy-dandy reference guides with me, but I'm fairly certain that at the very least you will have to re-install a new catalytic converter and the EGR Filter, plumbing and valve to pass the CA "visual" test. In addition, the holes in the various portions of the exhaust you describe will have to be taken care of as well to effectively pass the "sniff" test. If you're unable to find an EGR Filter from one of the list vendors, let me know and I can probably hook you up with one. The cat you can get from BD for $99 and be sure to indicate it's a Federal Model as they are different from the CA model.

I did the original Bus Boys diagram of the exhaust systems for their catalog and website back in the 90s. Unfortunately at the time, the source of the diagram did not show the EGR system or it's plumbing, so that's why it doesn't appear for either the CA or Federal Model diagrams respectfully. I'm sure I have an additional diagram of the EGR system, but I'll have to dig deep into the HD of my "monster" computer where I have that data stored and pull it up with it's list of components (I call it the "monster" because it's so crammed full of data and digrams I've collected in both paper and digital form for the past 30+ years).

It looks like all of the original equipment is available from the vendors around the web. Mine isn't a CA modem, but it us a US model, so it should have a CAT at the very least. I didnt see an EGR on the busboys layout of my exhaust system.

The pipe I thought was supposed to go to an EGR filter appears to be a connection from the crossover pipe to the left side heater box.

I'll have to take a look and see if I can tell where the crossover pipe would connect to that heater box and see if anything else is leaking, or if I have some kind of non-stock heater box and there is no longer anything to connect it to the connecting pipe.

Bottom line is I think I need a new crossover pipe, CAT and muffler. Maybe not a muffler, but im sure its as old as the rest of it. I wonder if other parts, a little less pricey than stock replacement, could do the same job. Just some US car CAT welded to random muffler. As long as it isnt total junk, it should filter out enough of the whatever to pass emissions. - hows that for "I dont know what the hell im talking about" logic. =)

I'll probably have to suck it up and get some stock parts. Too bad were going back to CA, otherwise there are some really inexpensive complete systems I could go to for less than $200 total.
