This may be too radical, but you could remove the tunnel. Ours fell down shortly after we got the factory recall notice and I just took the whole thing off. When I eventually got the AC working we found that it worked fine just blowing from the rear; the cold air stream is somewhat diffused and tempered and if you turn the fan up the air bounces off the visor assembly and comes down onto you. The best part is that we don't bang our heads so much when sleeping, etc. in the back. You could take off the tunnel temporarily and try it that way; I predict that you'll like it.
