I still believe a new radiator wouldn't hurt. My symptoms are as yours, marginally warm (may on this list will tell you 6/8 is normal) and my LED may come on with marginal low speed fan too. The fact the high speed is not kicking is a good sign, but others would argue the thermoswitch could be faulty. I think the unrestricted new radiator will help me at highway crusing speed cooling as the LED tends to show up after prolonged cruising but sometimes around town too.

I noted the temp sensor is used my very very many differnt Vw so I may try to go to flaps and see if i can come up with their version to test our "bad batch" theory.

We justed pulled the dash cluster and confirmed the same OHM readings at the dash as at the sender plus my Voltage Stablizer is "dead on" at 9.9V.

Again if someone can give us a confirmation on the OHM chart as well as any support to humbugs to the bad sender batch theory.
