Looks like the broken ground at the guage was the problem all along. Don't know why I didn't find it sooner.

The real story is the faulty replacement coolant level sensor that failed like a bottle rocket, leaving the threads in the expansion tank.

The replacement from the dealer looks Superior AND has the right O-ring seal. Had I paid more attention to the clearly smaller O-ring (which immediately leaked) and not tightened it more to stop the leak, perhaps it would not have broken, but I didn't tighten it that tight and when it still leaked I removed it and replaced the O-ring with the right one. . . you get the idea.

I really don't think it was an over tightening problem.
