I've never actually seen these Syncro flaps in person so I don't know how thick they are. I've worked with some fairly thick vacuum formed parts. To some extent, the amount of forming that can be done has a lot to do with the detail level and the depth of the draw.

I do have several injection mold sources, but I don't know that the volume would be high enough to justify the cost of a mold. Since vacuum/thermal molds are less money, perhaps some minor design changes could be made to accomodate.
