Hi All: I think that felt might be a good long term solution, with some precautions:

1. Use Moth-Proofed Wool felt. Wool has proven to last many decades in a pipe organ when used for bumpers and sealing surfaces. Moths like wool, hence the proofing of it. We use tons of this stuff in valves seats, both under cabretta leather and bare, depending on the use. Avoid the synthetic stuff - it is not durable.

2. Get a felt that is really compliant. Hard felt will not have enough "cush" to let the entire gasket get at least some contact. This may take some experimenting to get right. I would bet that the foam used originally has a different force/deflection curve than felt, so you are really redesigning the assembly.

3. The flap spring rates might need to be changed to offer more positive compression - test and see.

If we're "talkin" about the same parts, the hinged flaps allow forced air (when van is moving) to come in via the fresh air ram up front.

Btw, I had read of one guy using felt instead of foam. Not sure if this is longer lasting, (it may well be) but just tossing that idea in for consideration.
