I've often seen the cut, notch, bend & weld method used by guys fabricating frames for hot rods using channel, square & rectangular tubing. Basically the guy takes a straight piece and starts by making a couple of cuts to produce a notch and then bending to close the notch area and then welding it up. Doing a series of these will produce a curved shape. I've seen some welded and ground so well, that you wouldn't know it. Of course, all of it's strength would be in how good the weld is.
