John, this problem has been surfacing a lot recently. The contact area for the pins of those 9004 bulbs and sockets are too small and when using the 80/100 watt bulbs the resistance created can melt the socket. I have had good luck using aftermarket replacement sockets from NAPA and coating the pins and socket contacts with Dielectric grease. Use good quality heat shrink covered butt connectors to splice them in.

Are there any 'list recommendations' of things that I might do to maximize the contact there and thereby minimize the resistance and heat generated at that junction?
