Dan,

Just a thought. I replaced front calipers on my syncro a few years ago, it wasn't the plan but did I them a few mean this apart. The second caliper was some sort of knock off, off brand.

Anyhow, after I installed the second caliper I noticed a distinct rubbing, clicking, in sync with wheel rotation. Turned out that the caliper was hitting a bit of weld on the steel rim (14"). The tiniest bit of interference but made a big noise.

I took an angle grinder to the caliper where I saw the interference.

Just on the off chance this is happening in your case, look for rub marks on the caliper.
