Switches don't handle full current, I have relays, shown on blog post.

Yeah, I have 10 A fuses in that circuit, one for each side low beam. I don't think it was a case of the circuit being overloaded, well I'm starting from that premise, but rather that the connection had some resistance which created heat, then more resistance etc etc.
