Don't know what year you have, but I've noticed on our 87 that the wiring around the relays (mounted on the left rear body at about eye height right inside rear hatch) gets VERY hot when the AC blower and clutch are on, and the insulation actually melted a little. Looked to me that VW had undersized the wiring. On our van (a Wolfsburg), you have to remove the covering panel, but since the panel is spaced out some from the wiring and AC plumbing, there is probably some air circulation by convection (unless the bottom is covered by clothes....) I rerouted the wires to get more air around them and cleaned one of the relay socket connections that semeed somewhat dirty, but it still gets hot, and I could believe that on a hot day with lots of insulation stuff around that panel and the Ac turned on, things might overheat. If this is your problem, I'm not sure what the solution is, other than to replace any burnt wires with heavier ones, and beef up the relays (they already look pretty beefy...)
