See the attached post. I don't think dealer will do the evaporator
plastic-housing fix for free. It's not under any recalls. Like I said VW
dealers does have plenty of repair kits with metal bracket and screws that
you can patch on the cracked 3-bolt area. I used Epoxy to glue the metal
bracket on the housing so I can keep the broken piece in proper place then
screw in the 3 provided/painted sheet metal screws. It won't pretty but it
did serve the purpose. Taking out those plastic screws are challenging too
(Bentley doesn't mention these screws but you do need to take these screws
out, just be patient. If damaged get some extra from VW dealer).
All Vanagon's I saw have these cracks on evaporator housing. Too me it's
dangerous since it's so heavy and people should get it fixed if possible.

I was wondering why the low pressure hose would bust first? Now we know
why.
I noticed the similar problem before. The metal would rub the A/C houses
around the engine compartment. I replaced a newer angled metal house just
out from compressor like the Bantley suggested. But now I can't open the
cap for coolant expansion tank unless I unscrew the tank first.
Also, my friendly VW dealer "gave" me a pair of metal bracket kit to fix
the crack at both end (with 3 bolts) of the " big and heavy" evaporator
plastic housing. While I took the housing down, I cleaned evaporator, the
black sponge debris and double check the hoses to make sure there is no
rubbing against anything in the D pillar.

Tim,
As a recent new owner of a 87 syncro I was working on the a/c the other
day.
Anyway, the evaporator housing (3) plastic bolt brackets on both sides were
cracked. Some (25%) of the rear plastic screws are broken too. I've
checked
w/VWOA w/ my VIN # and the recall has been done with center duct pieces.
If
the dealer did repair the Evap housing how did you get him to do it? Right
now
my evap is sitting on my kids plastic picnic table. I'm going to try
fiberglass repair if the dealers don't do anything about it.
