What a disertation! You are THE master of all knowledge on the heater and venting system. We should create a FAQ out of findings.

I believe that the rubber foam stuff around the louvers must be gone on my system. I will use the cardboard/duct tape solution till the climate cooperates for me to tear into the dash and heater system. I too live in cool climate near one of the Great Lake. Hey! you cant find out that there is no heat until you need it. Kind'a like the windshield wipers, they don't break down in sunny weather.

I used to live in Colorado and Utah and recall driving around with my down sleeping bag wrapped around my legs, big down jacket and cool air blowing from the vents on my 72 Westy. Then I upgraded to a 78 Westy with the additional heater fan. The heat source was still the same problem. It never warms up in cold temps and never reaches the front. The WasserBoxer definitely solved that problem.
